I take two sheets and bolt them together, then use a nibbler to cut the shape out. Makes for an exact set of copies. You could use a jig saw but the vibration would probably kill your hands. After that it's kinda straight forward.

I started these last week and have since been working lots of overtime so I don't have time for any more work as of right now. When I get the right shape, trim the ends and weld onto some tubing, then coat to your choice.

As for safety, I haven't run into a problem seeing as how I use a hand pump and the pressure never really gets over 1200psi. When the metal does split, it splits at the seam (torch welded), and then you drain, reweld, and go at it again.
